Safety first: Turn off the breaker and verify absence of voltage before touching internal components. Do not attempt to pry open a welded contactor while energized.
- Listen for relay operation: When starting a charge (with cover on), you should hear a distinct click. No click suggests an open coil or driver issue; rapid chattering suggests low control voltage or failing contactor.
- Inspect contactor (power OFF): Remove the cover and locate the main power contactor. Check for burn marks, melted housing, or discoloration. If present, replace the main power contactor.
- Check coil connections: Ensure the small-gauge control wires from the main control board to the contactor coil are firmly seated and not damaged.
- Manual continuity test (advanced): With power OFF and wires removed, measure coil resistance with a multimeter. An open circuit indicates a failed coil. Also check continuity across the main contacts; a welded contact will show continuity even with no coil power.
- Board driver check: If the contactor tests good but never energizes, the main control board relay driver may be faulty and require replacement by a technician.
