Possible Causes

Worn or loose connector contacts, Welded contactor causing live plug/unplug, Contaminated pins causing poor contact, Vehicle inlet damage

How to Fix / Troubleshooting

Safety first: Stop using the charger immediately. Turn OFF the breaker. Do not continue plugging or unplugging if arcing is observed.

  • Inspect connector: After power is OFF, examine the J1772 handle for pitting, burn marks, or melted plastic. Replace the handle/cable assembly if any damage is present.
  • Check vehicle inlet: Inspect the vehicle’s inlet pins for similar damage. Have the vehicle serviced if needed.
  • Internal contactor check (qualified only): A welded contactor can leave the connector energized during plug/unplug. Have a technician test and replace the main contactor if necessary.
  • Do not use until repaired: Arcing at the connector is a fire and shock hazard and must be corrected before further use.
