Possible Causes

Failed automatic voltage regulator (AVR), Open rotor excitation winding, Loose or burned stator connections, Faulty alternator brushes (if brush‑type)

How to Fix / Troubleshooting

Safety first: Turn OFF the generator, open the main AC breaker, disconnect battery negative, and verify there is no voltage at the output terminals before opening the alternator housing.

  • Inspect wiring: Remove the alternator end cover and check all stator and rotor lead connections to the AVR and terminal block. Tighten any loose screws and look for burned or discolored wires.
  • Check AVR connections: Ensure the AVR plug is fully seated and its wires are intact. Look for signs of overheating or cracking on the AVR board.
  • Test field resistance: With the engine off, measure resistance across the rotor (field) leads per the service manual. An open circuit indicates a failed rotor winding.
  • Replace AVR: If the rotor and stator test good but there is still no output, replace the AVR with a DuroMax‑specified AVR module. Mount it securely and reconnect wires exactly as labeled.
  • Professional testing: If you are not comfortable testing windings, have a generator technician perform insulation resistance and load tests to confirm alternator health.
