Safety first: Unplug power before removing the control cover. Avoid placing fingers near moving gears when testing.

Observe during regen: Start a manual regeneration and listen to identify whether the noise comes from the motor/gear area or the valve body.
Inspect gears and cam: Remove the cover and check for cracked or missing gear teeth, loose cam, or misalignment. Replace damaged gears or cam.
Check piston movement: Remove the piston and inspect for scoring or debris. Clean the valve body and install a new piston and seal kit if needed.
Replace motor: If the motor is noisy or rough when running without load, replace the drive motor.

Fleck softener makes loud clicking, grinding, or knocking noises during regeneration.
