Safety first: The main contactor switches high current. Do not touch internal components with power applied.
- Step 1 – Power down: Turn OFF the dedicated breaker and verify with a non-contact tester.
- Step 2 – Listen for contactor operation: With the cover on, turn the breaker ON and plug in the vehicle. You should hear a distinct click from inside the charger when it attempts to start. No click or a continuous hum suggests contactor issues.
- Step 3 – Visual inspection: With power OFF and cover removed, locate the main contactor (large relay with heavy gauge wires). Check for discoloration, melted plastic, or burnt smell.
- Step 4 – Check wiring to contactor: Ensure all spade or screw terminals on the contactor coil and power lugs are tight and fully seated.
- Step 5 – Do not attempt to free a welded contactor: If you suspect welded contacts (charger shows voltage when it should be off, or E004 persists), the contactor must be replaced, not repaired.
Because this involves high-current switching, contactor replacement should be performed by a qualified EVSE technician or electrician familiar with Rivian hardware.
