Possible Causes
Insufficient ventilation around unit, High ambient temperature, Loose power terminals causing localized heating, Aging contactor with high contact resistance
How to Fix / Troubleshooting
Safety first: Hot surfaces can burn. Allow the unit to cool and turn off power before opening.
- Check installation: Ensure the Zencar charger has the recommended clearance on all sides and is not enclosed in a small cabinet without airflow.
- Inspect terminals: With power OFF, tighten all input and output power terminals on the main contactor and terminal blocks. Look for discoloration or melted insulation.
- Monitor temperature: During a charge, periodically feel the housing. Warm is normal; too hot to touch for more than a few seconds is not. Consider reducing the current setting.
- Check contactor: If the area around the main power contactor is significantly hotter than the rest, the contactor may have high-resistance contacts and should be replaced.
- Improve environment: Provide shade or ventilation, or relocate the charger if ambient temperatures are consistently above spec.
